Have you noticed any difference in interior sound levels? Typically you may notice a sound difference during conversations with others in the vehicle. Seems my Wrangler painted hardtop is much quieter than the Bronco MIC even with the sound deadening.

Surprised you didn't find any internal resistance, therefore I agree, it appears there was too much tension and/or the belt was damaged during reassembly, just a guess based on your photo's and analysis. Obviously something was just not quite right. :(
